For the past nine years, I've worked in quality and compliance on the PPE side of things. Since 2021, I've personally reviewed something like 30,000 items of protective clothing—flame-resistant (FR) gear, arc-rated outerwear, coveralls of every price point. Are Bulwark coveralls really better than cheap FR coveralls?

Here's the thing: "flame resistant" on a spec sheet means little unless a recognized standard backs it up. In Q1 2024, my team tested 120 inexpensive FR coveralls from a new supplier. The fabric passed the first vertical-flame test. After five launderings, the seam thread failed and the zipper tape melted. The supplier still called it "within industry standard." We rejected the whole lot—then paid about $9,000 in expedite fees to replace it and got our safety rollout back on schedule.

With an established brand like Bulwark, what you're paying for is consistency: fabric, thread, hardware, and certification. A coverall is a system, not a piece of cloth. In my opinion, a certified coverall from a reputable brand beats an uncertified $45 special, no matter how the marketing photo looks.

That does not mean price equals protection. Fit matters. A perfect garment that hangs too long or binds your shoulders gets rolled up or unbuttoned, and that's where the protection stops. Try it on. Raise your arms. Sit down. If it doesn't fit, it doesn't protect.

What do FR, arc-rated, NFPA 2112, and CAT 2 actually mean?

This is where I see the biggest knowledge gap.

NFPA 2112 is the flash-fire standard. It's for environments where a gas leak, vapor cloud, or combustible dust could ignite—oil and gas, chemical, grain handling. A coverall certified to NFPA 2112 has to pass whole-garment testing, not just a fabric swatch test.

NFPA 70E is the electrical safety standard. It governs work near energized equipment. Arc-rated clothing is tested to ASTM F1506 and labeled with an arc rating in cal/cm2. Under the table method in NFPA 70E, an arc flash PPE Category 2 task requires arc-rated clothing with an arc rating of at least 8 cal/cm2. If your incident energy analysis says 12 cal/cm2, a CAT 2 coverall is not enough.

Most coveralls I see—Bulwark included—carry both an NFPA 2112 flash-fire certification and a CAT 2 arc rating. That's convenient for crews who move between process areas and electrical rooms. But don't assume those two labels are interchangeable. The label has to say what standard it meets. If it doesn't say it, it doesn't meet it.

One vocabulary note. If you still call these "HRC 2" coveralls, update the phrasing. HRC comes from older editions of NFPA 70E. Today's table approach uses arc flash PPE categories and specific arc ratings, and the difference matters when you're reviewing an incident later.

Do I need Bulwark Nomex coveralls, or is Nomex just a brand?

Both. Nomex® is DuPont's brand name for a meta-aramid fiber, but it's been industry shorthand for "serious FR" for decades.

The "Nomex or nothing" thinking comes from an era when there were fewer certified high-performance options on the market. That has changed. Today you can get certified FR garments in aramid blends, modacrylic blends, and FR-treated cotton that perform well in their rating class. The fiber name on the marketing sheet is less important than the standard on the permanent label.

Still, Bulwark Nomex coveralls are a proven choice—especially in electric utility and petrochemical work—and we inspect a lot of them. But if a different certified coverall matches your hazard analysis and fits your crew better, buy that one. Certification beats brand loyalty every time.

Can I wear just FR coveralls? What about safety glasses and boots?

An FR coverall covers most of your body. It's not an invisible bubble. The neck, wrists, and face are the gaps that get forgotten.

For eye protection, fit and tint matter more than most buyers realize. I understand why a worker on a hot July roof reaches for a tinted pair of heatwave safety glasses—eye protection you actually wear beats the pair that stays in the truck. Just match the tint to the task: clear indoors, tinted outside, and always ANSI Z87.1. But if your hazard is arc flash, safety glasses don't cover it. You need an arc-rated face shield or balaclava rated for the incident energy level.

Boots don't get enough attention. For electrical work, I look for heavy, all-leather footwear. Men's chelsea work boots in all-leather construction are a common choice, and they make sense for a lot of crews: no laces to snag, and the leather won't melt onto your skin the way a synthetic mesh upper can.

Underneath the coverall, stay away from synthetics that melt. A cotton T-shirt beats a polyester one when you're wearing FR gear. If the coverall comes open during a fall or a catch, you don't want a base layer that fuses into the burn.

Why is my fire alarm going off when there's no fire?

Probably the most common reason is cooking smoke or steam setting off a nearby detector. In a plant, the usual culprits are dust from grinding, lift-truck exhaust, or a detector head full of dust. Sometimes it's not a fire alarm at all. A detector that chirps every 30 to 60 seconds is usually telling you the battery is low or the unit has reached end-of-life. Smoke alarms are generally rated for about 10 years; if yours is older than that, replace it.

Here's where I sound like a quality inspector: don't explain away an alarm just because there's no visible fire. Nuisance alarms train people to ignore the next one, and alarm fatigue gets workers hurt. The same psychology applies to FR gear. A coverall that hangs on a tailgate "just in case" won't help if the crew has decided it's optional.

So if the alarm goes off—at home or on site—treat it as real first. If you confirm it's a nuisance alarm from steam, dust, or a test, ventilate the area and reset it. Never permanently disable a detector. Your FR coverall is plan B. The fire alarm is plan A. If plan A is ignored, plan B has to work even harder.

How do I care for Bulwark FR coveralls? When should I retire them?

Look, FR gear does not last forever. Start with the care label—it's part of the certification, not a suggestion. In general, wash FR coveralls separately in warm water with a mild detergent. Skip chlorine bleach and fabric softeners unless the label permits them. And avoid starch.

Contamination is another retirement trigger. If coveralls are soaked with oil, grease, or flammable residue, don't wear them near hot work. Clean them first. A petroleum-soaked garment can ignite even when the fabric itself is flame-resistant.

Inspect before every wear. I mean the whole coverall: zippers, seams, pocket corners, cuff edges. A tear that exposes skin defeats the system, even if the fabric around it is still rated.

Repairs are a classic blind spot. Don't fix an FR coverall with ordinary sewing thread or a non-FR patch. Send it to a qualified FR repair service that uses FR-rated thread and components. A seam is part of the protective system, not just a place where two pieces of fabric meet.

When should you retire it? Not by a date on the calendar. Retire it when any of these is true:

  • The label is unreadable. No label, no proof of rating.
  • The fabric is visibly thinning, frayed, or damaged by chemicals.
  • The garment has a tear or hole that compromises coverage or can't be repaired to spec.
  • It's been through an actual arc flash or flash fire. Set it aside until a qualified person inspects or replaces it.
